The split that works: the operator keeps what the senses can detect and a simple tool can fix at the workstation: cleaning that exposes defects, visual inspection for leaks, looseness and cracks, gauge and level readings, lubrication of mapped points, basic retightening. Professional maintenance keeps everything that requires disassembly, measurement instruments, a work permit or analysis: component replacement, alignment, vibration measurement, electrical work. The practical test to classify a task: if it requires formal energy lockout, it is not autonomous.

The 7 steps of autonomous maintenance

Step 1: initial cleaning

Deep cleaning with a purpose that is not cosmetic: cleaning is inspection. This is where chronic leaks, missing bolts and hidden cracks show up. Every finding becomes a tag.

Step 2: eliminate contamination sources and hard-to-reach areas

If step 1 took 4 hours, step 2 exists so the next cleaning takes 40 minutes: contain the leak at the source, create an inspection window where a guard had to be unbolted.

Step 3: provisional standards

The team writes its own cleaning, lubrication and inspection standard: what, where, how, how often and in how much time. Provisional because it will be revised with the experience of the next steps.

Step 4: general inspection

Training by category (lubrication, pneumatics, hydraulics, machine elements, basic electrical) and inspection of the equipment with those new eyes. The step that generates the most tags and develops the operator the most.

Step 5: autonomous inspection

Consolidation of the operator's checklists, removing redundancy with the professional routes: what the operator covers daily leaves the inspector's route.

Step 6: standardization

Standards extend beyond the machine to the workstation: set points, visual management of station stock, data recording. The whole station becomes auditable in minutes.

Step 7: full autonomous management

The equipment team tracks its own indicators, proposes improvements and runs the cycle without constant supervision. Few plants get here on every asset, and that is not failure: step 7 is reserved for critical equipment.

The tag flow: where autonomous maintenance meets the system

The anomaly tag is the contract between operations and maintenance: the operator detects and records, maintenance resolves and reports back. The contract breaks when the tag has no digital destination: a pile of paper with no triage becomes disbelief, and operators stop tagging. In the mature flow, the anomaly becomes a system notification at the moment of detection, with a photo, and the operator can see its status; it is the same flow described in SAP PM notifications. Without a visible response, no step 4 survives.

Mistakes that kill autonomous maintenance

The three most common: handing over tasks without training (the education pillar exists because of this); measuring the program by tag count instead of tag response time; and skipping steps 1 and 2 to get to the checklist faster, inheriting a dirty machine that makes every inspection worse. A fourth, silent one: not removing from the professional route what the operator now covers, spending the same labor hours twice.

How to measure the pillar

Four numbers tell whether autonomous maintenance is alive: percentage of tags answered on time, average response time, breakdowns whose root cause was detectable by basic inspection (should fall month over month) and adherence to standards in step audits.
